Always thought there was a market for a super big horizontal reflector, but never found the larger size, so while in Menards a few weeks ago we spied precut sheet metal for sale. Found some that was 2ftx4ft and seemed like about the same guage as a reflector at home. Gears started turning, diy juices started flowing, so we bought two 2ftx4ft sheets of either 16ga or 22ga, dont remember which.

At home we took the first sheet and simply made a 45deg down bend 1ft from each end. I tried to copy the angles and design from a reflector at home.

2nd sheet we cut right down the middle lengthwise so there were two pieces 4ft longx1ft wide. Flop the 1st piece on the worktable, and adjust the angles so its about 40" at the widest point. Lay the second piece on the 1st. Then just trace the measurements from the 1st sheet to the 2nd. IMPORTANT When cutting the sides remember to leave about two inches that can be folded over. Thats what you will use to screw the pieces together.

We used a metal cutting wheel that fits on a skilsaw to cut the sheets with. A power tool of some sort is needed for the long cut down the middle. The wheels are cheap, or a reciprocating saw with a metal cutting blade would also work., also a jigsaw with metal blade. We just layed the edges over a board and hammered the folds over. It could look very professional if someone were to make straight folds. Then once it was all cut out and fitted, we stuck some self tapping sheet metal screws in to hold it together, and painted the inside flat white.
